Load Banks: Essential Tool for Testing Generators and
UPS Systems

A
load bank is a test equipment used to simulate the full electrical load of a
generator or an uninterruptible power supply (UPS) system. It absorbs excess
power when the system being tested is producing more power than what is needed.
Load
banks

are essential for testing generators under full load conditions before they are
deployed at customer sites. They are also used for routine maintenance testing
of standby generators and UPS systems.

Types of Load Banks

There are different types of resistance devices available depending on the
application and the type of system being tested:

- Resistive Banks: These are the most common and inexpensive type. They use
resistance heaters to simulate the electrical load. Suitable for testing diesel
or gas generators.

- Reactive Banks: Contain both resistive and reactive elements to simulate the
inductive and capacitive loads. Needed to accurately simulate real-world load
conditions.

- Low Break Horsepower Banks: Designed for testing small generators under 20 kW
capacity. Lightweight and portable for field testing.

- High Break Horsepower Banks: Heavy-duty versions for testing very large
generators over 500 kW capacity. Have much higher load current and power
handling capability.

- Low Voltage Banks: Step-down transformers are used to reduce the output
voltage to 120/240 volts for testing low voltage generators and UPS systems.

- UPS Banks: Specifically suited for testing uninterruptible power supply
systems. Mimic the non-linear load of IT equipment powered by UPS units.

Load Testing Process

The key steps involved in load testing a generator or UPS system using a bank
are:

1. Connect the resistance device output terminals to the system undergoing
testing using thick power cables of suitable ampacity.

2. program the required load level into the resistance device controller. Load
levels are set as a percentage of the system's rated capacity.

3. Start the generator or UPS. The resistance device will automatically
simulate the connected load.

4. Gradually ramp up the load in steps from no load to full load rating while
monitoring system parameters.

5. Check for proper voltage regulation, frequency stability, abnormal noise and
vibrations at each step.

6. Run tests at full rated load for at least 30 minutes to check performance,
temperature rise and fuel consumption.

7. Record all test data parameters like voltages, current, power factor, fuel
level etc. for future reference.

8. Gradually ramp the load down and remove connections once testing is
completed.

Key Benefits of Load Bank Testing

Regular resistance device testing delivers several important benefits:

- Confirms generator or UPS capability to support full rated load as required
by specifications.

- Checks for proper operation of automatic load transfer switchgear.

- Finds voltage and frequency regulation issues early on before they cause
failure.

- Helps discover heating, winding and connection problems in electrical
components.

- Reveals oil, coolant or other leaks in the system that develop over long
operation hours.

- Verifies synchronization capability if the system is meant for parallel
operation.

- Ensures batteries and charging system of UPS are in good working condition.

- Confirms fuel supply lines, tanks, pumps functioning properly during long run
test.

- Establishes baseline performance metrics for comparing future test results.

Load Bank Safety Considerations

Proper safety precautions need to be followed when using high power resistance
devices:

- Place resistance device on a sturdy, non-combustible surface away from
flammables.

- Ensure adequate airflow all around for cooling and proper heat dissipation.

- Wear insulated gloves, boots when making connections to avoid electric
shocks.

- Follow lockout/tagout procedures before touching any part of energized
testing equipment.

- Clearly mark and establish an exclusion zone around the testing area.

- Wear appropriate PPE like safety glasses when working in the test area.

- Have a first aid and a fire extinguisher easily accessible in case of
emergencies.

- Never exceed the current and power ratings specified for the resistance
device equipment.

Load Bank In India testing is a
crucial process for certifying generator and UPS performance and reliability
before installation as well as during periodic maintenance. It helps uncover
hidden issues, ensures regulatory compliance and verifies delivery of full load
capacity as specified. When done safely using the right resistance device
equipment and following safety protocols, it provides invaluable insights into
electrical power system operation under real-world load conditions.
